Rapid tooling (RT) and additive manufacturing (AM) are currently being used in several parts of industry, particularly in the development of new products. The demand for timely deliveries of low-cost products in a variety of geometrical patterns is continuing to increase year by year. Increased demand for low-cost materials and tooling, including RT, is driving the demand for plastic and rubber products, along with engineering and product manufacturers. The development of AM and RT technologies has led to significant improvements in the technologies, especially in testing performance for newly developed products prior to the fabrication of hard tooling and low-volume production. On the other hand, the rapid heating cycle molding (RHCM) injection method can be implemented to overcome product surface defects generated by conventional injection molding (CIM), since the surface gloss of the parts is significantly improved, and surface marks such as flow marks and weld marks are eliminated. The most important RHCM technique is rapid heating and cooling of the cavity surface, which somewhat improves part quality while also maximizing production efficiencies. RT is not just about making molds quickly; it also improves molding productivity. Therefore, as RT can also be used to produce products with low-volume production, there is a good potential to explore RHCM in RT. This paper reviews the implementation of RHCM in the molding industry, which has been well established and undergone improvement on the basis of different heating technologies. Lastly, this review also introduces future research opportunities regarding the potential of RT in the RHCM technique.

Mechanical and durability analysis of fly ash based geopolymer with various compositions for rigid pavement applications

Ordinary Portland cement (OPC) is a conventional material used to construct rigid pavement that emits large amounts of carbon dioxide (CO2) during its manufacturing process, which is bad for the environment. It is also claimed that OPC is susceptible to acid attack, which increases the maintenance cost of rigid pavement. Therefore, a fly ash based geopolymer is proposed as a material for rigid pavement application as it releases lesser amounts of CO2 during the synthesis process and has higher acid resistance compared to OPC. This current study optimizes the formulation to produce fly ash based geopolymer with the highest compressive strength. In addition, the durability of fly ash based geopolymer concrete and OPC concrete in an acidic environment is also determined and compared. The results show that the optimum value of sodium hydroxide concentration, the ratio of sodium silicate to sodium hydroxide, and the ratio of solid-to-liquid for fly ash based geopolymer are 10 M, 2.0, and 2.5, respectively, with a maximum compressive strength of 47 MPa. The results also highlight that the durability of fly ash based geopolymer is higher than that of OPC concrete, indicating that fly ash based geopolymer is a better material for rigid pavement applications, with a percentage of compressive strength loss of 7.38% to 21.94% for OPC concrete. This current study contributes to the field of knowledge by providing a reference for future development of fly ash based geopolymer for rigid pavement applications.

Sustainable packaging design for molded expanded polystyrene cushion

A molded expanded polystyrene (EPS) cushion is a flexible, closed-cell foam that can be molded to fit any packing application and is effective at absorbing shock. However, the packaging waste of EPS cushions causes pollution to landfills and the environment. Despite being known to cause pollution, this sustainable packaging actually has the potential to reduce this environmental pollution because of its reusability. Therefore, the objective of this study is to identify the accurate design parameter that can be emphasized in producing a sustainable design of EPS cushion packaging. An experimental method of drop testing and design simulation analysis was conducted. The effectiveness of the design parameters was also verified. Based on the results, there are four main elements that necessitate careful consideration: rib positioning, EPS cushion thickness, package layout, and packing size. These parameter findings make a significant contribution to sustainable design, where these elements were integrated directly to reduce and reuse packaging material. Thus, it has been concluded that 48 percent of the development cost of the cushion was decreased, 25 percent of mold modification time was significantly saved, and 27 percent of carbon dioxide (CO2) reduction was identified. The findings also aided in the development of productive packaging design, in which these design elements were beneficial to reduce environmental impact. These findings had a significant impact on the manufacturing industry in terms of the economics and time of the molded expanded polystyrene packaging development.

There is a burgeoning interest in the development of geopolymers as sustainable construction materials and incombustible inorganic polymers. However, geopolymers show quasi-brittle behavior. To overcome this weakness, hundreds of researchers have focused on the development, characterization, and implementation of geopolymer-reinforced fibers for a wide range of applications for light geopolymers concrete. This paper discusses the rapidly developing geopolymer-reinforced fibers, focusing on material and geometrical properties, numerical simulation, and the effect of fibers on the geopolymers. In the section on the effect of fibers on the geopolymers, a comparison between single and hybrid fibers will show the compressive strength and toughness of each type of fiber. It is proposed that interfacial bonding between matrix and fibers is important to obtain better results, and interfacial bonding between matrix and fiber depends on the type of material surface contact area, such as being hydrophobic or hydrophilic, as well as the softness or roughness of the surface.

Producing metal powder from machining chips using ball milling process: a review

In the pursuit of achieving zero emissions, exploring the concept of recycling metal waste from industries and workshops (i.e., waste-free) is essential. This is because metal recycling not only helps conserve natural resources but also requires less energy as compared to the production of new products from virgin raw materials. The use of metal scrap in rapid tooling (RT) for injection molding is an interesting and viable approach. Recycling methods enable the recovery of valuable metal powders from various sources, such as electronic, industrial, and automobile scrap. Mechanical alloying is a potential opportunity for sustainable powder production as it has the capability to convert various starting materials with different initial sizes into powder particles through the ball milling process. Nevertheless, parameter factors, such as the type of ball milling, ball-to-powder ratio (BPR), rotation speed, grinding period, size and shape of the milling media, and process control agent (PCA), can influence the quality and characteristics of the metal powders produced. Despite potential drawbacks and environmental impacts, this process can still be a valuable method for recycling metals into powders. Further research is required to optimize the process. Furthermore, ball milling has been widely used in various industries, including recycling and metal mold production, to improve product properties in an environmentally friendly way. This review found that ball milling is the best tool for reducing the particle size of recycled metal chips and creating new metal powders to enhance mechanical properties and novelty for mold additive manufacturing (MAM) applications. Therefore, it is necessary to conduct further research on various parameters associated with ball milling to optimize the process of converting recycled copper chips into powder. This research will assist in attaining the highest level of efficiency and effectiveness in particle size reduction and powder quality. Lastly, this review also presents potential avenues for future research by exploring the application of RT in the ball milling technique.

Thermal insulation and mechanical properties in the presence of glas bubble in fly ash geopolymer paste

The density, compressive strength, and thermal insulation properties of fly ash geopolymer paste are reported. Novel insulation material of glass bubble was used as a replacement of fly ash binder to significantly enhance the mechanical and thermal properties compared to the geopolymer paste. The results showed that the density and compressive strength of 50% glass bubble was 1.45 g/ ely, meeting the standard requirement for structural concrete. Meanwhile, the compatibility of 50% glass bubbles tested showed that the thermal conductivity (0.898 W/mK), specific heat (2.141 MJ/m3 K), and thermal diffusivity(0.572 mm2/s) in meeting the same requirement. Metakaolin/sludge based geopolymer adsorbent on high removal efficiency of Cu2+

Activated carbon (AC) has received a lot of interest from researchers for the removal of heavy metals from wastewater due to its abundant porous structure. However, it was found unable to meet the required adsorption capacity due to its amorphous structure which restricts the fundamental studies and structural optimization for improved removal performance. In addition, AC is not applicable in large scale wastewater treatment due its expensive synthesis and difficulty in regeneration. Thus, the researchers are paying more attention in synthesis of low cost geopolymer based adsorbent for heavy metal removal due its excellent immobilization effect. However, limited studies have focused on the synthesis of geopolymer based adsorbent for heavy metal adsorption by utilizing industrial sludge. Thus, the aim of this research was to develop metakaolin (MK) based geopolymer adsorbent with incorporation of two types of industrial sludge (S1 and S3) that could be employed as an adsorbent for removing copper (Cu2+) from aqueous solution through the adsorption process. The effects of varied solid to liquid ratio (S/L) on the synthesis of metakaolin/sludge based geopolymer adsorbent and the removal efficiency of Cu2+ by the synthesis adsorbent were studied. The raw materials and synthesized geopolymer were characterized by using x-ray fluorescence (XRF), x-ray diffraction (XRD), scanning electron microscope (SEM), fourier transform infrared spectroscopy (FTIR), Brunauer-Emmett-Teller (BET) and micro XRF. The concentration of Cu2+ before and after adsorption was determined by atomic absorption spectroscopy (AAS) and the removal efficiency was calculated. Hydroxyapatite incorporated metakaolin/sludge based geopolymer adsorbent for copper ions and ciprofloxacin removal : Synthesis, characterization and mechanisms

The efficacy of copper Cu(II) adsorption is significantly affected by the presence of antibiotics, such as ciprofloxacin (CIP). Therefore, researchers are highly interested in conducting extensive investigations on the simultaneous adsorption of Cu(II) and CIP. However, most of the adsorbents exhibited low adsorption capacity of CIP with increasing Cu(II) concentration due to the competition for adsorption sites. Hence, the integration of various adsorbents into a single composite could be an effective way to increase the adsorption sites. Thus, this study aims to incorporate hydroxyapatite (Hap) into metakaolin/sludge based geopolymer adsorbent for simultaneous adsorption of Cu(II) and CIP. The effect of different filler loading of Hap (1–3 %) on the metakaolin/sludge geopolymerization and also on the removal efficiency of Cu(II) and CIP were studied in a single and binary system. Moreover, the effects of varied concentrations of Cu(II) (0–100 mg/L) on the removal efficiency of CIP were investigated. Characterization techniques such as x-ray diffraction (XRD), fourier-transform infrared spectrometry (FTIR), scanning electron microscopy (SEM), brunauer-emmett-teller (BET) and neutron tomography imaging were employed to characterize the physicochemical properties of the synthesized geopolymer. It was found that the Hap content has a significant impact on the removal efficiency of CIP and Cu(II). The addition of 2 % Hap providing more nucleation site for the increasing geopolymerization (C-A-S-H) and silicoalumino phosphate gel (SAP) leading to the formation of highly cross-linked geopolymer network and abundant active sites which would favour the adsorption. Moreover, the removal efficiency of CIP by 2 % Hap-geopolymer increased (25.6 % to 61.51 %) with increasing Cu(II) concentration by the complexation and bridging effect between Cu(II) and CIP resulting in the formation of GMK25S1-2Hap-Cu(II)-CIP complexes. Therefore, the hybrid method of geopolymer and Hap is an exceptionally efficient approach for the treatment of wastewater that comprises Cu(II) and CIP.
